What Makes a Complete Winch System for Road & Bridge Construction?

1. Main Winch Unit (Road & Bridge Specialized)

  1. Drive Unit

  2. JM slow-speed type: 3-phase asynchronous motor for heavy-duty continuous pulling, used for formwork dragging and traveller movement.

  3. Variable frequency type: Variable-frequency motor + planetary / heavy-duty helical gear reducer. Supports multi-unit synchronous control and fine speed adjustment, widely adopted for cantilever travellers and beam lifting.

  4. Hydraulic winch for large tonnage cable hoisting and main cable pulling: Hydraulic motor with good impact resistance and overload protection.

  5. Transmission Assembly: Heavy-duty helical / planetary reducer, flexible coupling. Double-folded rope drum is recommended for road & bridge heavy-duty applications to prevent rope disorder and rope biting under long-distance pulling.

  6. Drum Assembly: Grooved drum, forced rope arranger (mandatory for winches ≥125 kN for multi-layer rope winding in long-distance pulling), drum support. Double-drum design for dual lifting points or bidirectional pulling.

  7. Braking System (Dual brake system, mandatory for road & bridge works and inspection item)

  8. Service brake: Hydraulic thruster brake / electromagnetic brake for normal start-stop operation.

  9. Safety brake (drum brake as backup brake): Directly locks the drum. Engages on power loss or fault to prevent traveller sliding and beam falling.

  10. Heavy-duty Base Frame: Thick steel base with pre-drilled anchor holes for repeated site relocation and horizontal load resistance.

2. Wire Rope, Pulley & Rigging System

Most winch operations in road & bridge projects are horizontal pulling or inclined loading, with heavy use of guide pulleys.
  1. Steel wire rope for lifting & pulling (safety factor ≥5 for pulling work), rope ferrules / rope clips. Keep minimum 3~5 residual rope turns on drum.

  2. Pulley block: Fixed pulley, movable pulley for force amplification.

  3. Guide pulley: Changes rope direction. Keep rope entry angle <2° to avoid rope biting on drum. Widely used for traveller system and cable hoisting.

  4. Lifting / pulling fittings: Hook assembly, shackles, pulling lugs, lifting beam. Special pulling plates for traveller pulling instead of ordinary hooks.

3. Electrical & Control System (Outdoor operation, multi-winch synchronisation)

  1. Electric control cabinet: Circuit breaker, contactor, VFD, PLC for multi-unit linkage, phase sequence protection, phase loss protection, earthing protection.

  2. Operating devices: Wired pendant + wireless remote controller (preferred, keep operators away from hazardous pulling zone). Synchronisation controller for paired winches to maintain consistent speed and avoid unbalanced load on travellers.

  3. Power & control cables: Weather-resistant rubber cables, cable drag chains, earthing system (earthing resistance ≤4 Ω).



4. Road & Bridge Specific Safety Protections (Mandatory for supervision inspection)

  1. Lifting height limit switch (for vertical hoisting); travel limit switch for horizontal pulling (traveller forward limit to prevent over-travel).

  2. Overload limiter with load sensor: Alarm and cut off lifting / pulling circuit under overload. Required for traveller and beam lifting.

  3. Emergency stop button (local + remote dual E-stop).

  4. Anti-rope-disengagement device for wire rope, protective guards for rotating parts (coupling, drum).

  5. Encoder: Collects drum position and speed data. Standard for variable-frequency synchronous winches to monitor displacement difference between two winches.

  6. Anemometer: For high-altitude cable hoisting and deck traveller works, interlock shutdown on strong wind alarm.

  7. Anti-slip protection, voltage loss protection, rope breakage monitoring (optional for large cable hoisting).

5. Anchorage & Fixing System (Critical for road & bridge winches, different from general construction winches)

General construction winches mainly use counterweight; road & bridge winches bear huge horizontal tension and rely primarily on anchors.

  1. Anchorages: Buried ground anchor, reinforced concrete anchor, steel deadman. Counterweight blocks only as auxiliary, not allowed to bear major horizontal pulling force.

  2. Embedded parts, foundation bolts.

  3. Guy ropes (for mast hoisting and cable hoisting systems).

Code requirement: Distance from drum to first guide pulley ≥ 25 times drum length to meet qualified rope entry angle.

6. Optional Auxiliary Components by Working Condition

  1. Cantilever traveller construction: 2 sets of paired variable-frequency synchronous winches, displacement monitoring, load cell, thrust anchorage for traveller travelling.

  2. Cable hoisting: Large-tonnage hydraulic winch, multi-winch linkage system, rope length measuring device.

  3. Formwork / trolley dragging: JM slow-speed electric winch, multiple guide pulley sets.

  4. Hydraulic winch package: Hydraulic power unit, valve group, hoses, oil temperature monitoring, accumulator.

  5. Monitoring system: Load acquisition, wire rope flaw detection, remote monitoring for major bridges.

7. Installation & Protection Accessories

  • Guards for rotating components, safety fencing around working zone, wire rope passage protection, rain cover for electric cabinet.

  • Lubrication system: Grease lubrication for reducer, bearings and pulleys.
